Dynamic Damping: Reinventing Vibration Control

Challenge: Traditional engine mounts on E2-C and Advanced Hawkeye aircraft struggled with shock loads from landings, catapult launches, and turbulence, leading to potential structural damage and increased crew fatigue.

Solution: F3 developed a semi-active side-lateral engine mount system specifically for carrier-based, turbo-prop aircraft. The system employs magneto-rheological fluids within a closed-loop control system, which dynamically adjusts the engine mount's stiffness in response to real-time aircraft conditions. This technology can change viscosity almost instantly and react to dynamic events in under one millisecond.

Outcome: The innovative engine mount attenuates vibration by over 95% and sustains up to 4800 lbf during shock events, significantly enhancing aircraft performance and safety. The technology was successfully commercialized, providing a cost-effective solution to a longstanding challenge.

CASE STUDY 2

Enhancing Submarine Safety: The Cooling Chamber Handling Cart

Challenge: Handling cooling chambers on Trident Nuclear submarines posed significant safety risks due to the precision required in transporting, loading, and offloading these critical components.

Solution: F3 engineered the Cooling Chamber Handling Cart (CCHC), designed to stringent military standards including Human Factors Engineering according to MIL-STD-1472. The CCHC was built with corrosion-resistant materials and treated for dissimilar metals, using special hard chromate coatings where necessary.

Outcome: The CCHC improved operational safety and efficiency, allowing submarine crews to handle cooling chambers with greater confidence and reduced risk. This design solution met all performance specifications, delivering enhanced durability and reliability in a challenging marine environment.

CASE STUDY 3

Reengineering Reliability: Custom Winch for B-2 Bomber Maintenance

Challenge: The Air Force faced difficulties maintaining the B-2 bomber due to the obsolescence of a critical winch, with the original manufacturer out of business.

Solution: F3 reverse-engineered the legacy winch and upgraded it with advanced technologies to design a new, more reliable winch system. This system was less prone to failure and required less maintenance.

Outcome: F3 produced and delivered four new winches, which were integrated into the ground handling adapters for the B-2 bomber, ensuring continued maintenance capability. The new design significantly improved operational reliability and reduced maintenance demands.

Aviation Tooling: Custom Milling Tool for F/A-18C/D Aircraft

Challenge: The F/A-18C/D aircraft required precise material removal from inner wing panel spars to repair stress corrosion cracking.

Solution: F3 developed a milling tool capable of removing material to specifications of .010 inch sub-flush with a surface finish of ≥ 125uin (rms) and a tolerance of ± .002 in/ft. The tool featured operator controls for one-person operation, an emergency stop button, and was designed to function in a wide range of environmental conditions.

Outcome: This tool enabled precise and efficient repairs, extending the aircraft's service life and maintaining its structural integrity under strenuous conditions.

CASE STUDY 5

Efficient Production: H1 Peculiar Support Equipment

Challenge: Manufacturing diverse parts for the H1 helicopter required precise coordination given the variability in assembly requirements and material availability.

Solution: F3 meticulously planned production schedules and communicated with the customer to ensure timely delivery of parts. The Memory Loader Verifier Set (MLVS) project included mechanical and electrical manufacturing, with the system undergoing extensive testing to ensure durability under varying environmental conditions.

Outcome: All parts met stringent quality checks and were delivered within the agreed timelines. Additionally, F3 prepared for warranty replacements by manufacturing additional units, although no units were returned for repair, demonstrating the reliability and effectiveness of our manufacturing process.
